Output Shaft Backlash

My Output Shaft has about a quarter inch of backlash.
When I let off the throttle and get back on, there is a clunk, and it does it in any gear.
Is this normal?
I was wondering if anyone else has felt this phenomena?(whatever)

After installing a TBS Cush Drive. I still have the back lash.

If measnured by chain play. stop to stop, its about a half an inch

It's not the free play in the chain, it is internal.

The Service Manual says i have to split the case,,,,,,,,I guess i'll have to live with it unless anyone out there has a different idea besides saw dust,,,,,,,,,,,,,,?

I just checked my '05 as I have the sprocket cover off and in all gears, I have about a tooth and a half of free lash at the output shaft. I never noticed any clunk sounds though. The beauty of these bikes is we can get a fairly low mileage engine from Pinwall for around a $1000 delivered. So I'm just gonna ride it til it dies, then plug in another motor.

There should be some backlash in the gear train. The only reason for excess lash would be gear wear and with that comes noise. I don't think 1/2 inch is too much measuring from the outer diameter of the drive sprocket.

One way to check for worn gears without pulling the engine is to take an oil sample and have it analysed. High iron in the oil would indicate gear wear.

Are you still running the original drive sprocket? Doesn't it have it's own rubber cushion? You might want to check it or make sure it isn't loose on the output shaft splines.

I'll take a look in my factory manual, acceptable lash should be spec ed within. The rubber molded on the front sprockets are not a cush, it's a chain cushion of shorts and cuts down alot on the noise. I cut mine off (rubber) so I can use a straightedge and two 3" offset plates to get sprocket/sprocket/chain/wheel align. the rubber interferes with the process, so I make them go away with a razor knife, or just use an aftermarket one, sans rubber.

I just checked my Wifes Honda 250 and it has the about same amount of free lash.

It's just an odd feeling getting off and on the gas.

quarter inch dont sound like a badly worn cush drive to me,if it was an inch and a quarter,well thats another story.

Oddly, I checked my factory and Haynes books and total lash for the output shaft is not spec ed out (go figure), but the freespin/lash at the output is a culmination of every gear that happens to be engaged at any one time, not the lash between two gears alone. I have two Spdys and one America and they all have roughly the same amount, so, I'm not gonna stress about it.
